Most electricians and inspectors believe thermal accuracy comes from the camera.

In reality, accuracy comes from distance control.

📐 Here’s the engineering truth:

A thermal camera does not measure the temperature of a lug, breaker, or bus bar. It measures the infrared energy filling each detector pixel. Distance directly controls how much of the target fills that measurement area. If the hotspot does not substantially fill the pixel’s field of view, the reported temperature is mathematically forced toward the background average — no matter how expensive the camera is.

🔬 This is the physics behind it:

Every thermal camera has a defined Instantaneous Field of View (IFOV). As distance increases, the physical size of the measurement spot increases linearly. Once a hotspot occupies less than roughly 70–80% of that spot, measurement error rises rapidly and non-linearly. That’s why professional thermography always steps closer to confirm small defects.

🧮 The professional inspection distance range spans from 0.3 m ≈ 0.98 ft (11.8 in) through 3.0 m ≈ 9.84 ft (118.1 in). Within that range, different electrical components demand different measurement strategies.

🔩 Small terminations, lugs, and set-screws create the highest risk of under-filled measurements. Professional verification typically occurs at 0.3–0.5 m ≈ 0.98–1.64 ft (11.8–19.7 in) whenever physically and electrically safe.

🧷 Breakers, neutral bars, and ground bars establish baseline documentation at 1.0 m ≈ 3.28 ft (39.4 in), with comparative context images captured at 1.5 m ≈ 4.92 ft (59.1 in) for consistent trending and reporting.

🧲 Bus bars and main lugs benefit from phase-to-phase pattern analysis around 1.5 m ≈ 4.92 ft (59.1 in), followed by joint verification at 1.0 m ≈ 3.28 ft (39.4 in) when localized heating is suspected.

🧰 MCC buckets, switchgear, and VFD cabinets are surveyed initially at 2.0–2.5 m ≈ 6.56–8.20 ft (78.7–98.4 in), then confirmed at 1.0–1.5 m ≈ 3.28–4.92 ft (39.4–59.1 in) for accurate defect classification.

⚙️ Motors, bearings, and terminal boxes demand distance discipline for trending: housings are typically scanned at 1.5 m ≈ 4.92 ft (59.1 in), terminal boxes at 1.0 m ≈ 3.28 ft (39.4 in), and fine defects at 0.5 m ≈ 1.64 ft (19.7 in).

🧭 Professional trending depends on repeatability.

Distance consistency matters more for long-term condition analysis than absolute temperature numbers. If you scan a panel interior at 1.0 m today, you scan it at 1.0 m next month — or you document the change.

🛡️ Safety always overrides technique.

Distance targets never override PPE, arc-flash boundaries, or site safety policies. When ideal distances cannot be achieved, the limitation must be documented and the result classified as qualitative screening rather than quantitative measurement.

🎓 This is the difference between casual scanning and defensible electrical thermography.

Professional thermography is not about owning a camera. It’s about understanding measurement physics, enforcing repeatable inspection protocols, and producing documentation that stands up in audits, insurance claims, and courtrooms.
